Why Your Weed Eater Pull Cord Keeps Snapping or Coming Loose

Pull cords fail for a handful of predictable reasons, and understanding these causes will help you not only fix your current broken cord but also extend the life of your replacement. The most common causes of pull cord failure include:

• Normal wear and tear: The braided nylon or polyester cord is designed to withstand repeated pulling, but over time the fibers will fray and weaken. This is accelerated if you regularly yank the cord hard when starting the engine, as sudden impacts put extra stress on the cord material.
• Exposure to the elements: UV rays from direct sunlight, rain, gasoline spills, and lawn chemicals like fertilizer and herbicide break down the synthetic fibers of the cord over time, making it brittle and prone to snapping.
• Improper winding: If the cord is overlapped on the pulley or wound too tightly, it can catch on the housing, fray against sharp edges, or put extra strain on the recoil spring, leading to premature failure.
• Incorrect cord thickness: Using a pull cord that’s too thin will cause it to slip on the pulley and break quickly, while a cord that’s too thick will jam in the housing and put unnecessary stress on the starter mechanism.
• Impact damage: Hitting rocks, tree stumps, or concrete with the weed eater transfers shock to the recoil assembly, which can snap the cord or damage the pulley.

By addressing these underlying issues, you can avoid having to replace your pull cord every few months.

Tools and Materials You’ll Need for the Job

Replacing a weed eater pull cord requires only basic, inexpensive tools, most of which you likely already have in your garage. Gather these items before you start to avoid interruptions mid-repair:

• Replacement pull cord: Match the diameter recommended for your weed eater model, typically between 3.5mm and 5mm. You can find replacement cords at hardware stores, home improvement centers, or online for $3 to $15 depending on thickness and durability.
• Phillips head screwdriver: Most recoil starter housings are secured with Phillips screws, though some models use flathead or Torx screws.
• Flathead screwdriver: Useful for prying off plastic clips that hold the housing in place, or removing old cord remnants from the pulley.
• Needle-nose pliers: Help pull the cord through tight holes in the housing and pulley, and tighten knots securely.
• Work gloves: Protect your hands from sharp cord ends and the sharp edges of the recoil housing.
• Safety glasses: Prevent grass, debris, or a slipping tool from injuring your eyes while you work.
• Small stiff brush: Removes built-up grass clippings, dirt, and old grease from the recoil assembly that can cause jams.
• Optional: Lithium grease: A pea-sized amount applied to the pulley axle helps the mechanism move smoothly, but avoid overapplying as it can attract dirt and debris.

How a Weed Eater Pull Cord Mechanism Works

Understanding how your weed eater’s recoil starter works will make the replacement process far easier, and help you troubleshoot issues if the cord doesn’t work properly after installation. The pull cord is part of the recoil starter assembly, which is mounted to the side of the engine and is responsible for spinning the crankshaft to start the combustion process.

Key Components of the Pull Cord System

The recoil starter assembly has five core components that work together to start your weed eater:

• Recoil housing: The plastic or metal cover that protects the internal components from dirt, debris, and impact.
• Pulley: A small wheel that the pull cord is wound around, attached to the recoil spring.
• Recoil spring: A coiled metal spring that winds up when you pull the cord, and releases tension to spin the pulley and engine crankshaft when you release the handle.
• Pull cord: The braided cord with a plastic or metal handle on the end that you pull to start the engine.
• Cord guide: A small plastic or metal piece that directs the cord through the housing to the pulley, preventing it from rubbing against the housing and fraying.

When you pull the handle, the cord pulls the pulley, which winds the recoil spring. When you release the handle, the spring unwinds rapidly, spinning the pulley and the engine’s crankshaft to create the combustion needed to start the engine. If any part of this system is worn, damaged, or misaligned, the cord will fail to work properly.

Step-by-Step Pull Cord Replacement Guide

Follow these 8 simple steps to replace your broken pull cord and get your weed eater running again. This process works for most major weed eater brands, including Stihl, Husqvarna, Craftsman, and Ryobi, though you should consult your user manual for model-specific instructions if you run into issues.

1. Disconnect the spark plug wire for safety: Locate the spark plug on the side of the engine, grip the rubber boot on the end of the spark plug wire, and pull it straight off the plug. This prevents the engine from accidentally starting while you’re working, which can cause serious injury. If your weed eater has a kill switch, turn it to the “off” position as an extra precaution.
2. Locate and remove the recoil starter housing: The recoil housing is the round or rectangular cover on the side of the engine that holds the pull cord. It’s usually secured with 2 to 4 Phillips head screws, though some models use plastic clips that you can pry loose with a flathead screwdriver. Set the screws aside in a safe place so you don’t lose them during the repair.
3. Remove the old broken pull cord: If any part of the old cord is still attached to the pulley, carefully unwind it by turning the pulley counterclockwise (for most models) until all the cord is removed. Cut off any remaining old cord near the pulley, and remove the old handle if it’s damaged or worn.
4. Clean the recoil assembly and housing: Use a small stiff brush to scrub away any built-up grass clippings, dirt, or old grease from the pulley, spring, and housing. Debris can cause the new cord to jam or wear down prematurely, so taking a few minutes to clean the components will extend the life of your replacement.
5. Thread the new pull cord through the housing and pulley: Take one end of the new pull cord and feed it through the small hole in the recoil housing, then through the hole in the center of the pulley. Make sure the cord is long enough: most weed eaters require 5 to 7 feet of cord, but check your manual for the exact length for your model. Leave about 6 to 8 inches of cord sticking out the side of the housing where the handle will go.
6. Tie a secure knot in the end of the cord: Once the cord is threaded through the pulley, tie a tight double knot or figure-8 knot in the end that’s inside the pulley. Make sure the knot is large enough that it won’t pull through the pulley hole – if the hole is very small, you can add a small metal washer or a zip tie to the knot to make it larger and more secure.
7. Wind the new cord onto the pulley: Hold the pulley firmly with one hand so it doesn’t spin, and use your other hand to turn the pulley clockwise (for most models) while winding the cord evenly onto the pulley. Do not overlap the cord as you wind, as this will cause jams and uneven recoil. Wind the cord until there is 6 to 8 inches of cord left hanging out the side of the housing for the handle. Be careful not to over-wind the cord, as this can bind the recoil spring and make the cord hard to pull.
8. Reassemble the starter housing and test the cord: Align the recoil housing with the mounting holes on the engine, and screw it back in place with the screws you removed earlier. Don’t over-tighten the screws, as this can crack the plastic housing. Reconnect the spark plug wire, then pull the cord 2 to 3 times to test it. The cord should pull smoothly, recoil fully when released, and start the engine after 2 to 3 pulls. If the cord doesn’t recoil, double-check that you wound it correctly and that the knot is secure.

How to Wind the Pull Cord Properly

Proper winding is the most important step in ensuring your new pull cord works smoothly and lasts as long as possible. Incorrect winding is the leading cause of new cords jamming, not recoiling, or breaking prematurely. Follow these guidelines to wind your cord correctly every time:

First, hold the pulley firmly with one hand to prevent it from spinning as you wind. Wind the cord in the direction specified for your model – almost all gas weed eaters require clockwise winding, but check your user manual if you’re unsure. Wind the cord evenly, making sure each layer lies flat against the previous one without overlapping. Stop winding when there is 6 to 8 inches of cord exposed outside the housing for the handle. This length gives you enough cord to grip comfortably when starting the engine, without having so much extra cord that it gets tangled in the housing.

Common Winding Errors That Cause Jams

Even experienced DIYers make winding mistakes occasionally. Here are the most common errors and how to fix them:

• Overlapping the cord: When the cord layers on top of each other on the pulley, it creates bumps that cause the cord to catch and jam. Fix: Unwind the entire cord and rewind it evenly, making sure each layer lies flat against the previous one.
• Over-winding the cord: If you wind too much cord onto the pulley, the recoil spring will be over-tightened and can’t extend fully, making the cord hard to pull or causing it to get stuck in the housing. Fix: Unwind 2 to 3 turns of cord until the spring has enough tension to recoil the cord fully.
• Under-winding the cord: If you don’t wind enough cord, the cord will pull all the way out of the housing when you start the weed eater, leaving you with no cord to pull. Fix: Wind 2 to 3 more turns of cord onto the pulley.
• Winding the cord backwards: If you wind the cord counterclockwise on a model that requires clockwise winding, the spring will be wound the wrong way, and the cord will recoil into the housing when you release it. Fix: Unwind all the cord, then rewind it in the correct direction.
• Not leaving enough exposed cord: If you leave less than 4 inches of cord exposed, you won’t have enough to grip when pulling, and the handle may hit the housing. Fix: Unwind a few turns to leave 6 to 8 inches of exposed cord.

Standard vs. Heavy-Duty Pull Cord Comparison

When shopping for a replacement pull cord, you’ll notice two main options: standard braided cord and heavy-duty reinforced cord. While both will work for most weed eaters, the right choice depends on how often you use your tool and the conditions you work in. The table below breaks down the key differences between the two options:

For most homeowners who only use their weed eater for light trimming around the yard once or twice a month, a standard pull cord is more than sufficient and will save you money. If you have a large property, use the weed eater frequently for commercial work, or often cut thick, abrasive grass and weeds in harsh weather, a heavy-duty pull cord is worth the extra cost for its longer lifespan and better resistance to wear and the elements.

Tips and Best Practices for Long-Lasting Pull Cord Performance

With a little regular maintenance, you can extend the life of your pull cord by months or even years, and avoid the hassle of frequent replacements. Follow these best practices to keep your weed eater’s starter system in top condition:

• Always use the correct cord diameter for your model, as specified in your user manual. Using the wrong size is the most common cause of premature cord failure.
• Pull the cord smoothly when starting the weed eater – jerking or yanking the cord hard puts unnecessary stress on the fibers and the recoil spring, leading to faster wear.
• Clean the recoil housing after each use to remove grass clippings, dirt, and debris that can wear down the cord or jam the pulley.
• Inspect the cord every 2 to 3 months for signs of fraying, splitting, or wear. Replace small frays immediately before they turn into a full break.
• Store your weed eater in a cool, dry place out of direct sunlight to prevent UV damage to the cord and corrosion of the metal recoil components.
• Avoid pulling the cord all the way out when starting the engine – only pull until you feel resistance, as pulling the full length of the cord puts extra stress on the spring and cord.

Seasonal Maintenance to Extend Cord Life

Adjusting your maintenance routine for the season will help protect your pull cord from weather-related damage:

• Spring: After winter storage, inspect the cord for cracks or brittleness from cold temperatures, and test the recoil mechanism to make sure the spring still has proper tension.
• Summer: Rinse off the recoil housing after each use if you’re working with wet grass or applying lawn chemicals, to prevent corrosion and material breakdown of the cord.
• Fall: Remove any built-up wet grass clippings from the housing to prevent mold and mildew that can weaken the cord and jam the pulley.
• Winter: Store the weed eater indoors, away from freezing temperatures, as cold can make the cord brittle and cause the recoil spring to lose tension.

Common Mistakes to Avoid When Replacing a Weed Eater Pull Cord

Even with a simple repair like pull cord replacement, it’s easy to make small mistakes that lead to bigger issues down the line. Avoid these common errors to ensure your repair goes smoothly and your new cord lasts as long as possible:

1. Skipping the spark plug disconnect: This is the most dangerous mistake, as the engine can start unexpectedly while you’re working, leading to serious injury. Always disconnect the spark plug wire before touching any internal engine components, even if you think the engine is off.
2. Using the wrong cord diameter: A cord that’s too thick will jam in the pulley and housing, while a cord that’s too thin will slip on the pulley and break quickly. Always check your user manual for the recommended cord size for your model, or measure the old cord’s diameter if you don’t have the manual.
3. Over-tightening the housing screws: Plastic recoil housings are prone to cracking if you over-tighten the screws, which can let debris into the internal mechanism and cause the cord to jam. Tighten the screws until they’re snug, but don’t force them.
4. Not securing the knot properly: If the knot on the end of the cord inside the pulley is loose, it will slip through the pulley hole when you pull the cord, leaving you with a useless replacement. Tie a double knot, or add a small zip tie or washer to the knot to make it larger and more secure.
5. Skipping the pre-reassembly test: If you reassemble the entire weed eater before testing the cord, you’ll have to take it all apart again if there’s an issue. Test the cord after winding it but before screwing the housing back on, to make sure it recoils smoothly and has the right tension.
6. Using the wrong type of lubricant: A small amount of lithium grease is fine to lubricate the pulley axle, but using too much or using a water-based lubricant like WD-40 will attract dirt and debris, which can jam the mechanism. Only use a pea-sized amount of lithium grease if needed.

Frequently Asked Questions

How often should I replace my weed eater pull cord?

Most standard pull cords last 6 to 12 months with regular residential use, while heavy-duty cords can last 18 to 36 months. You should replace your cord immediately if you notice fraying, splitting, or if the cord no longer recoils smoothly. If you use your weed eater frequently for heavy-duty work, or operate it in harsh conditions with abrasive grass or rocky terrain, inspect the cord every 2 to 3 months and replace it at the first sign of wear.

What size pull cord do I need for my weed eater?

The correct cord size is almost always listed in your weed eater’s user manual, typically between 3.5mm and 5mm in diameter. If you don’t have the manual, you can measure the diameter of your old broken cord with a set of calipers, or search for your model number on the manufacturer’s website to find the recommended specifications. Using the wrong size is one of the most common causes of premature cord failure and jamming, so it’s worth taking a few minutes to confirm the correct size before buying a replacement.

Why won’t my new pull cord recoil after replacement?

This issue is almost always caused by one of three problems: the cord was wound incorrectly (overlapping or wound too tightly), the recoil spring is broken or dislodged, or the cord is too long and is catching inside the housing. First, check that you wound the cord evenly and left 6 to 8 inches of cord exposed for the handle. If the cord still won’t recoil, the recoil spring may be broken. In most cases, it’s easier and safer to replace the entire recoil starter assembly (which costs $15 to $30) than to try to repair the spring, which is under high tension and can cause injury if it slips out of place.

Can I repair a broken recoil spring instead of replacing the whole starter?

While it is possible to repair a broken recoil spring, it is not recommended for most DIYers. The spring is under extreme tension when wound, and can snap loose and cause serious injury if you don’t have the proper tools and experience to handle it safely. Replacement recoil starter assemblies are inexpensive, come with a pre-wound spring, and take just a few minutes to install, making them the safer and more practical choice for most homeowners.

How can I stop my pull cord from breaking so often?

To extend the life of your pull cord, always pull it smoothly when starting the weed eater – jerking the cord hard puts unnecessary stress on the fibers and the recoil spring. Use a cord that matches the recommended diameter for your model, store the weed eater in a dry, shaded area, and clean grass and debris off the starter housing after each use to prevent abrasion. If you use the weed eater frequently for heavy-duty work, upgrade to a heavy-duty pull cord for better durability and resistance to the elements.
